How Many Boxes Fit on a Pallet? Layer Patterns, Height Limits, Overhang

How many boxes fit on a pallet? The answer is a computation, not a lookup: cartons per layer × number of layers, subject to a height limit, a weight limit, and an overhang rule. This guide walks the method; the pallet calculator runs it instantly with a top-view diagram.

Step 1 — Cartons per Layer

For a GMA pallet (1219 × 1016 mm) and a carton of L × W footprint, the simplest arrangement is a grid: floor(1219 ÷ L) × floor(1016 ÷ W) — but you must also test the rotated grid and mixed patterns that combine both orientations in one layer. For a EUR pallet, substitute the 1200 × 800 mm deck from the EPAL specification. Orientation alone often swings the count by a full row:

Picking the wrong grid here costs 25% of every layer — free capacity lost on every pallet you ever ship. Mixed patterns earn their keep when the carton is large relative to the pallet, leaving a wide strip that a rotated row can reclaim. A 600 × 400 mm carton on GMA is the classic case:

Step 2 — Layers

layers = floor((max height − pallet height) ÷ carton height). Height limits come from three places; use the lowest:

  • Warehouse racking at destination: commonly 60–64 in total including the pallet in US distribution centers — always confirm.
  • Container clearance: a 40HC gives 269.5 cm internal height; two stacked pallet loads must each stay under ~132 cm including the pallet.
  • Product strength: bottom cartons bear the whole column. Check the carton's stacking strength (BCT/ECT) against the weight above it, derated for humidity and transit time — a carton that holds in the lab crushes after three humid weeks at sea. ISTA transit-testing protocols exist precisely because lab strength and voyage strength differ.

Step 3 — Weight Check

max layers by weight = floor(pallet load rating ÷ (cartons per layer × carton weight)). Use the dynamic or racked rating, not static (see pallet standards).

How Many Boxes Fit on a Pallet: Full Worked Example

Carton 300 × 250 × 200 mm, 12 kg. GMA pallet, 145 mm tall, max stack height 1,500 mm, dynamic rating 1,150 kg:

  • Per layer (Grid A): 16
  • Layers by height: floor((1500 − 145) ÷ 200) = 6
  • Layers by weight: floor(1150 ÷ (16 × 12)) = 5
  • Result: 5 × 16 = 80 cartons, 960 kg, 1,145 mm tall — weight-bound, with 355 mm of unused height headroom.

Scenario: FBA Prep with a Height Cap

Amazon-bound freight adds a hard external constraint: US fulfillment centers expect GMA pallets with total height commonly capped around 72 in (~180 cm) including the pallet — confirm the current routing guide, since programs and countries differ. Take a 300 × 250 × 200 mm carton at 10 kg, 500 units: run it with a 180 cm cap and you get 16 per layer × 6 layers = 96 cartons per pallet at about 135 cm — the 1,000 kg weight limit binds before the height cap does. That means 6 pallets for the order, with the last one only partially built. Practical FBA notes: a short final pallet still occupies a full pallet position on the truck, and an over-height pallet gets refused or re-worked at the FC dock at your expense. Building to the cap minus a safety margin (wrap adds 1–2 cm; labels must stay visible) is the habit that avoids re-work.

Column Stack vs Interlocked

  • Column stacking (corner-over-corner) preserves up to 100% of carton compression strength — corners are where boxes are strong. Best when cartons are the fragile element.
  • Interlocked/brick patterns sacrifice ~40–50% of compression strength but tie the load together against shear and lean. Best for heavy, robust cartons on rough transit legs.
  • A common compromise: column-stack all layers, interlock only the top layer, and rely on stretch wrap and corner boards for stability.

Overhang: Just Don't

Cartons extending past the pallet edge lose up to a third of their stacking strength, get crushed by adjacent pallets, and are the first thing a carrier photographs when denying a damage claim. If your carton doesn't tile the pallet without overhang, change the pattern or the carton — the pallet calculator lets you set an overhang allowance of zero and see what actually fits. Underhang costs a little density (see freight density) but is structurally safe.

The cost side is easy to underestimate: overhang also inflates the measured footprint of the load, and LTL carriers rate on measured dimensions, not on the pallet size you intended. A couple of centimeters of carton past each edge can push the billed dimensions to the next threshold — you pay more to ship a weaker load.

Common Mistakes and Edge Cases

  • Measuring the product instead of the carton. Ti-hi math uses outer carton dimensions — corrugate thickness, flap bulge, and any bagging included. A 5 mm error per carton compounds across four cartons in a row.
  • Forgetting the pallet and wrap in declared dimensions. Carriers measure the whole unit load. The ~145 mm pallet plus wrap can move you into a worse density band or a higher volumetric charge — details in chargeable weight explained.
  • Tall, narrow stacks. A load much taller than its footprint is wide becomes tip-prone on a forklift; if the stack height exceeds roughly twice the shorter base dimension, add strapping or reconsider the layer count.
  • Mixed-SKU "rainbow" pallets. Different carton footprints in one layer break the tiling and the column alignment — expect fewer cartons per pallet and more damage than the single-SKU math predicts.
  • Optimizing the pallet but not the container. The tallest legal pallet isn't always right: two shorter loads that double-stack in a container often beat one tall load that strands a meter of height. Check how many pallets fit in a container before locking the ti-hi.
How many boxes fit on a standard pallet?

Cartons per layer × layers, where per-layer count comes from fitting your carton footprint onto 48 × 40 in (GMA) or 1200 × 800 mm (EUR), and layer count from the binding height or weight limit. There is no universal number.

How high can I stack a pallet?

The lowest of: destination racking clearance (often ~60 in in US DCs), container/trailer clearance, and the bottom carton's compression strength. Double-stacking in a container needs each load under roughly half the internal height.

Is overhang ever acceptable?

Practically no. It cuts carton strength dramatically and voids most damage claims. Redesign the layer pattern instead.

Column or interlocked stacking?

Column for fragile cartons (preserves compression strength), interlocked for stability on rough legs. Wrap and corner boards let column stacks have both.

What does ti-hi (TiHi) mean?

Ti is the number of cartons per layer (tier), hi is the number of layers high — so a 16 × 5 ti-hi is 80 cartons. Retailer and 3PL routing guides usually require you to declare the ti-hi per SKU, and receiving clerks check it.

How many boxes fit on a Euro pallet?

Same method, smaller deck: fit the carton footprint onto 1200 × 800 mm, then multiply by layers. A 400 × 300 mm carton tiles it perfectly at 8 per layer; most other footprints leave a margin, which is why it's worth testing both carton orientations.
